Three Micro Machining Tips for Tight Tolerance Parts
Micro machining requires attention to vibration, tool runout, and chip evacuation. For parts under 1mm, even small errors become significant. Here are three practical tips to improve consistency.
First, use a rigid setup with minimal overhang. A tool sticking out far amplifies deflection and chatter. For micro end mills, keep stickout to no more than 3x the tool diameter. Also, use a balanced holder like a hydraulic or shrink-fit chuck to reduce runout below 2 microns.
Second, employ high spindle speeds and low radial engagement. Running at 30,000+ RPM reduces cutting forces per tooth, but watch the chip load. A good starting point is 0.001-0.005 mm per tooth for carbide tools in aluminum. Use trochoidal toolpaths to keep radial engagement below 10% of tool diameter.
Third, manage chip evacuation with compressed air or mist coolant. Small tools clog easily, causing tool breakage and poor surface finish. Position the nozzle to blow chips away from the cutting zone. For deep pockets, consider pecking cycles to clear chips.
Apply these tips to reduce tool wear and hold tolerances of ±5 microns. Consistent results come from controlling the small details.
