Mistakes in small assembly lines often occur when parts are installed backward, upside down, or when the wrong variant is used. These errors are costly and hard to catch with inspection alone. A practical solution is to design mechanical interlocks into your fixtures that physically prevent incorrect assembly.

Consider adding a dowel pin or a raised feature to your work holding jig that matches a unique hole or recess on the correct part. If the part is oriented wrong or it's the wrong variant, the pin will not align, and the operator cannot set the part fully into the fixture. This forces correct placement before the next operation can proceed.

Implementing this is often low cost. You can use off-the-shelf pins, or machine a simple notch into the fixture. The key is to identify a dimension that is unique to only one part orientation or variant. Test the interlock with both correct and incorrect parts to ensure it blocks all wrong placements.

The main benefit is that the error is prevented at the source—no reliance on operator vigilance. The only downside is that you need to modify each fixture for each part family, but the time saved from reduced defects far outweighs the upfront effort. Start with your most common assembly error and add a simple pin or block. Your line will run smoother with less rework.
