Stop Thin Wall Chatter with these Milling Tips
Chatter is a common frustration when milling thin walls. The wall flexes and vibrates, leaving ugly marks and ruining tolerances. But you can eliminate it by changing your approach.
First, stop taking full-width cuts. Reduce radial engagement to below half the tool diameter, but compensate by increasing feed per tooth. This keeps material removal high while lowering cutting force on the wall. Also, keep axial depth of cut small, around one to two times the wall thickness.
Next, choose the right end mill. A variable helix design disrupts harmonic vibration. Combine that with climb milling, which pushes the wall away from the cutter instead of pulling it in. This stabilizes the cut. If chatter persists, try an end mill with a larger core diameter or fewer flutes.
Finally, support the wall physically. Use a backup plate or leave extra stock on the side and trim it after roughing. For tall walls, consider sandwiching them with scrap material clamped on both sides. Even a layer of vibration-damping putty helps. With these steps, you will get clean walls and much longer tool life.
