The problem was that those last-minute edits often meant exporting the Gerber, BOM, and CPL files all over again. It was easy to forget one file and end up uploading mismatched revisions.

Now I have a simple rule: once the design passes the final review, I avoid making any more changes unless they're necessary. If I do need to modify the PCB, I regenerate every manufacturing file from the latest revision.

It takes a little longer, but it gives me much more confidence before placing the order.

Sometimes, after spending hours routing a PCB, it's tempting to export the Gerber files and place the order right away.

Earlier I added fillets constantly because models looked more “finished.”

But changing dimensions later often caused broken references and failed features.

Now I leave most fillets until the geometry is already stable.

Earlier I treated fully constrained sketches like a personal achievement, but complex sketches became painful to edit later.

Now I only fully constrain dimensions that actually affect downstream geometry. Large flexible layouts are much easier to iterate this way.

Directly tapped M2 or M2.5 holes in aluminum work fine for prototypes, but after enough assembly cycles they start feeling unreliable.

For anything long-term, inserts usually feel safer.

Mirror finishes and dark anodized surfaces can look incredible in controlled lighting, but fingerprints and skin oils become obvious almost immediately in real use.

Now I judge finishes more by daily handling than by prototype photos.

Flush hardware looks amazing in renders, but tiny chamfer inconsistencies become very visible after assembly.

Socket heads or shoulder screws often create a cleaner real-world result.

Earlier projects looked symmetrical in CAD, but assembly became awkward because drivers and fingers barely fit around certain screws.

Now I think about actual assembly access much earlier in the design process.

I think a lot of us have seen this at some point: the first sample looks good, the part works, everyone feels pretty confident — and then once more units get made, new issues start to appear.

Fit variation, assembly inconsistency, handling marks, small tolerance problems… things that just didn’t feel obvious in the first prototype.

That doesn’t mean the prototype wasn’t useful. It just means one successful part and a stable repeatable part are not always the same thing.

For me, that’s one of the more interesting transitions in hardware work: the point where a design stops being “promising” and starts proving it can behave consistently.
